From drawing to production part: how molded polyurethane gets made
Most people who need a molded foam part have never bought one before. This is the complete process.
1. It starts with whatever you have
A dimensional drawing is great. A physical sample is just as good, plenty of parts begin life as "make me this, but softer." Even a photo with rough dimensions is enough for a first conversation. You do not need production-ready CAD to talk to a molding shop.
2. Material and density get chosen, this is the real engineering
Polyurethane is not one material; it's a family of formulations. The same chemicals mixed at slightly different percentages produce different firmness, weight, and feel. The application decides: what impact does the part take, what does it mount to, what is it exposed to: sun, fuel, heat? Fire-retardant formulations exist for families of parts that need them. Getting this step right is most of what separates a part that works from a part that merely fits.
3. Tooling gets made
A mold is machined, in a shop with its own tool facility, that happens in-house, which keeps the loop between "the sample isn't quite right" and "the next sample" short. Metal inserts, mounting hardware, and backing get built into the tooling where the design calls for it.
4. You approve a sample
A real molded part, in your hands, tested in your application. This is the gate: nothing runs at volume until the sample is right. Firmness is verified with instrumented testing, not by squeezing and guessing.
5. Production runs
Once approved, the part runs in the quantities the demand actually calls for. With the tooling on the shelf, reorders are straightforward, which is why molded-foam relationships tend to run for decades.
That's the whole path. The best first step is not perfecting your drawing, it's sending what you have.
